I want to make Excaliborg from Bokusatsu Tenshi Dokuro-chan, but I don't really have a clear idea on how to get started. I was thinking of getting either a foam, plastic or inflatable bat and adding on to it. Any advice on the matter would be greatly appreciated.

Heya! Mos def get an oversized plastic bat and make foam spikes. Hotglue, scuff the whole thing and paint with acrylics. It'll be badass! Luck!
