Definately go with the quilting meathod. In the end, the paint could end up looking distacting. I'd make a large piece of the checkered fabric first, and cut the pattern from there.

ANy advise on how to make the buster sword would be great

I did his fan using a very thin sheet metal. Just fold it, fan out the top, and wrap the bottem.
